Thanks Nancy, I am using the magnifico and I believe is is 40 wt. I will try a smaller needle but don't have an embroidery 80/12. Do they make those? Joann's did not have them. Jan :D

I'm not doing this project, but I think that if you match the needle size to the thread you are using, then the thread should pretty well fill the holes. If you are using a thinner thread, then I would probably try a smaller needle. Maybe test a smaller needle on a scrap to see if you have any problems.

I use a microtex 80/12 with the 830. Love the SoftFuse but too expensive and I am using heat and bond lite with no problems. I am enjoying this project - easy, fun, no stress! Thanks TQS and Janet!

I have a bernina 830 and am using a 90/14 needle, but the holes are so big. Will the letters fray with time and washing. I am using soft fuse and it seems to be working. Janet
